Structural Steel Welding Demands
Structural steel fabrication forms the backbone of modern construction — from high-rise buildings and bridges to industrial plants and sports stadiums. The work involves welding thick sections (typically 12–100 mm) of carbon steel grades such as S235, S355, and ASTM A572/A992 in challenging field conditions. Column splices, beam-to-column moment connections, and truss nodes must transfer enormous loads through full-penetration welds, often performed at height with restricted access and long arc leads.
Quality requirements are uncompromising. AWS D1.1 mandates that complete-joint-penetration groove welds in tension applications achieve 100% ultrasonic testing (UT) coverage, and any lack of fusion, cracks, or slag inclusions exceeding code limits require gouging and rework. On a 50-storey steel frame, a single failed UT scan on a column splice at level 30 can idle the erection crew for a full shift. Structural steel welding equipment must therefore deliver consistent penetration profiles, tolerate long secondary cable runs of up to 100 metres on high-rise sites, and operate reliably from site generator power with fluctuating voltage.

- AWS D1.1 — Structural Welding Code (Steel) — The universal reference for welded steel structures in the Americas, Middle East, and many Asian markets. Practical Guidance for Structural Steel Welders
- Preheat by the book, every time. AWS D1.1 Table 3.2 specifies minimum preheat and interpass temperatures by steel category and thickness. For ASTM A572 Grade 50 over 50 mm, preheat to 150°C minimum and maintain interpass temperature. Use a calibrated contact pyrometer — temperature-indicating crayons lose accuracy below freezing ambient temperatures and on rusted surfaces.
- Manage arc blow on column splices. When the welding arc approaches a flange edge in heavy column sections, residual magnetism can deflect the arc (arc blow) and cause lack of fusion. Counter by welding toward existing weld metal, switching to AC output where available, or wrapping the ground lead multiple turns around the column to create a compensating magnetic field.
- Low-hydrogen electrodes demand discipline. E7018 electrodes must be stored in a rod oven at 120–150°C after the hermetically sealed container is opened. Electrodes exposed to ambient air for more than 4 hours must be re-baked at 260–430°C for 2 hours or discarded. On high-rise erection sites, equip each welder with a portable 5 kg rod oven — the cost of one hydrogen crack far exceeds the cost of a hundred ovens.
- Sequence welds to control distortion. On beam-to-column moment connections, weld the beam flanges before the web — flange welds carry the primary moment force. On column splices, weld opposing quadrants simultaneously where access permits, or use a balanced back-step sequence. A distorted column at level 25 creates cumulative plumb errors measured in centimetres at level 50.
